Maintenance and commissioning can be excellent careers.

You solve real problems, work with expensive machinery and build practical skills that few people possess. A successful repair or startup gives you immediate proof that your work matters.

The same jobs can also grind people down.

Breakdowns happen at inconvenient times. Shutdown deadlines do not move. Commissioning trips get extended. Production wants the machine running, management wants an explanation, and the technician standing beside the control panel is expected to somehow recover three weeks of project delay before Monday morning.

Burnout rarely begins with one terrible day. It develops when high pressure becomes the normal operating condition and recovery never quite catches up.

What Burnout Actually Means

The World Health Organization classifies burnout as an occupational phenomenon rather than a medical condition. It describes three main features:

  • Exhaustion
  • Growing mental distance or cynicism toward the job
  • Reduced professional effectiveness

The definition specifically concerns chronic workplace stress that has not been successfully managed.

That is different from being tired after a shutdown weekend.

Normal fatigue may improve after sleep, a quiet weekend or several days away. Burnout tends to remain. You can return from holiday and feel the same frustration within hours of walking back into the plant.

Why Maintenance Creates Burnout

Maintenance teams often operate under permanent urgency.

When production is running normally, maintenance work is treated as a cost. When production stops, the same department suddenly becomes the most important team in the company.

That creates an unhealthy pattern:

Delay preventive work → equipment deteriorates → breakdown occurs → demand an immediate repair → blame maintenance for downtime.

Common burnout drivers include:

  • Chronic understaffing
  • Rotating shifts and night work
  • Frequent on-call duty
  • Unplanned overtime
  • An expanding maintenance backlog
  • Pressure to bypass proper procedures
  • Poor spare-parts availability
  • Repeated temporary repairs
  • Responsibility without authority
  • Little recognition when equipment runs correctly

A technician may repeatedly explain that a motor, gearbox or cable needs replacement, only to be told there is no shutdown window. When it eventually fails, the same technician is asked why it was not prevented.

That situation produces more than tiredness. It creates helplessness.

Why Commissioning Is Different but Just as Risky

Commissioning burnout usually comes from travel, long site hours and deadlines that ignore the actual state of the project.

The controls engineer may arrive to discover:

  • Mechanical installation is incomplete.
  • Electrical wiring has not been tested.
  • Sensors are missing.
  • Drawings are outdated.
  • The customer has changed the sequence.
  • Production is still expected to start on the original date.

The project delay gradually moves downstream until it reaches commissioning.

Mechanical work gets an extra week. Electrical installation gets an extra three days. Software testing still receives one weekend.

A commissioning engineer may then work twelve-hour days, return to a hotel, correct software at night and repeat the process for several weeks. Long and irregular shifts can disrupt sleep and concentration and raise the risk of mistakes and injuries. OSHA cites higher accident rates on evening and night shifts and an association between twelve-hour days and increased injury risk.

The travel itself also becomes tiring.

Airport lounges, hotel breakfasts and rental cars look appealing when viewed from an office. They feel different after the fifteenth delayed flight and another Sunday spent travelling to a project that was supposed to finish last month.

The Early Warning Signs

Burnout does not always look like someone collapsing at work.

It may begin as smaller changes:

  • Becoming irritated by ordinary operator questions
  • Losing interest in solving recurring problems
  • Feeling nothing when a difficult repair succeeds
  • Avoiding calls and messages

A healthy technician sees an intermittent fault and wants to understand it.

A burned-out technician thinks:

Reset it, get production running and let the next shift deal with it.

That attitude is often blamed on laziness. Sometimes it is the result of working in a system where proper investigation has repeatedly been discouraged.

Burnout Is Not Fixed by Personal Resilience Alone

Exercise, sleep and time away matter, but burnout cannot always be solved by telling exhausted employees to manage stress better.

Work-related stress is influenced by workload, control, support, workplace relationships, role clarity and how organisational change is managed.

A technician cannot meditate their way out of:

  • Being on call every second weekend
  • Working repeated twelve-hour shifts
  • Receiving no recovery time after night call-outs
  • Covering three vacant positions
  • Being expected to maintain undocumented equipment
  • Having every request treated as an emergency

Individual habits may reduce the damage, but the work itself also needs to change.

EU-OSHA treats psychosocial risks as workplace hazards that should be identified and controlled, not merely as private weaknesses in individual employees.

What a Good Employer Does Differently

A well-run maintenance or commissioning organisation does not eliminate pressure. Industrial work will always contain breakdowns and difficult startups.

It prevents exceptional pressure from becoming permanent.

Useful controls include:

  • Adequate staffing and realistic on-call rotations
  • Clear escalation procedures
  • Protected rest after overnight call-outs
  • Limits on consecutive long shifts
  • Planned recovery after major shutdowns
  • Realistic commissioning schedules
  • A frozen project scope before startup
  • Proper spare-parts and backup management
  • Authority to stop unsafe work
  • Honest reviews of recurring failures
  • Rotation away from continuous travel

The company should also distinguish genuine emergencies from poor planning.

A failed cooling pump may be an emergency.

A manager forgetting to request a software modification until Friday afternoon is not automatically one.

What Technicians and Engineers Can Do

Start by recording what is actually happening.

Track:

  • Hours worked
  • Night calls
  • Travel days
  • Consecutive shifts
  • Cancelled days off
  • Projects that repeatedly overrun
  • Safety concerns caused by fatigue

A factual record is stronger than saying that work has been “busy lately.”

Raise specific problems with your supervisor:

I have been called out four times during the last two on-call weeks and then worked my normal morning shift. We need a recovery arrangement after overnight calls.

That is easier to address than a general complaint about stress.

Other practical steps include:

  • Take annual leave before reaching complete exhaustion.
  • Protect sleep during night rotations.
  • Do not routinely perform unpaid hotel-room engineering.
  • Clarify travel and overtime expectations in writing.
  • Escalate when staffing creates a safety risk.
  • Avoid driving when dangerously fatigued.
  • Stop volunteering for every difficult job simply to prove commitment.

OSHA recommends protecting a regular seven-to-nine-hour sleep opportunity and planning sleep carefully around night work. Sleep advice will not repair a broken staffing model, but insufficient recovery makes an already difficult situation worse.

When Leaving May Be the Correct Repair

Not every workplace can be improved from the technician level.

Warning signs include:

  • Management treats exhaustion as weakness.
  • Safety concerns are punished.
  • Overtime is permanently mandatory.
  • Nobody receives proper recovery after shutdowns.
  • Experienced employees keep leaving.
  • Every failure becomes personal blame.
  • Promised staffing improvements never happen.
  • Your health and relationships are steadily deteriorating.

Changing employer, moving to a factory-based role or leaving travel commissioning is not necessarily career failure.

Sometimes the machine is not the only system with an unfixable design.

When to Seek Professional Help

Burnout symptoms can overlap with depression, anxiety, sleep disorders and physical health problems. Persistent exhaustion, low mood, loss of interest, major sleep changes, difficulty functioning or increasing reliance on alcohol or other substances deserve attention from a doctor or mental-health professional.

Do not assume every serious symptom is “just work.”

Work may be the trigger, but professional assessment can help determine what is happening and what support is appropriate.

Final Thoughts

Maintenance burnout often comes from endless urgency without enough authority, staffing or recovery.

Commissioning burnout comes from travel, unstable schedules and being asked to recover delays created long before software testing began.

The warning pattern is usually:

High demand → inadequate recovery → emotional distance → lower performance → even more pressure

The solution is not simply becoming tougher.

It is combining personal boundaries with better staffing, realistic schedules, protected rest and management willing to treat fatigue and psychosocial pressure as real workplace risks.

Hard work during a genuine emergency is part of industrial life.

Living permanently as though every day is an emergency should not be.
