One of the fastest ways to reduce a complex breakdown is to classify which layer is failing. This does not solve the problem by itself, but it prevents wasted motion.

Five Principles to Use in the Field

  • Power layer. Ask whether the machine has the required incoming power, control voltage, protection state, phases, and healthy distribution.
  • Control layer. Check relays, contactors, safety devices, field wiring, I/O modules, and command paths that translate logic into physical action.
  • Logic layer. Confirm mode, permissives, sequence conditions, interlocks, timer states, faults, recipes, and program execution.
  • Process layer. Check material, pressure, vacuum, temperature, flow, mechanical freedom, tooling, and product position.
  • Interfaces. Many difficult faults occur at boundaries: logic says ON but voltage is missing; pressure is good but feedback is false; a sensor is correct electrically but mechanically misaligned.

Pressure Mistakes to Avoid

  • Calling every non-moving machine an electrical fault.
  • Calling every electrical-looking problem a PLC fault.
  • Ignoring utilities such as compressed air or cooling water.
  • Failing to test interface points where one layer hands control to another.

A Practical Breakdown Method

  1. Confirm basic power and safety health.
  2. Identify the commanded function.
  3. Determine whether logic is requesting that function.
  4. Determine whether the command reaches the field device.
  5. Determine whether the actuator physically responds.
  6. Determine whether the process result and feedback match the command.

Scenario: A pump does not start automatically. Power is healthy, the contactor works in a controlled manual test, and the PLC output can energize it. The automatic logic is blocked by a low-tank-level permissive. The level transmitter reads low because the impulse line is plugged. The fault crosses process and instrumentation layers, not the motor starter.

Train This Before the Next Callout

Choose one critical machine you know and apply the ideas from this chapter while it is healthy. For divide the fault: power, control, logic, or process?, write down the normal sequence, the key evidence you would want to preserve, and the first three checks you would make if the machine stopped. Then compare your plan with the electrical drawings, PLC diagnostics, maintenance history, and the experience of another technician. A ten-minute rehearsal in daylight can remove several minutes of confusion at night.
