Fatigue makes the end of a breakdown especially risky. The next shift may inherit a running machine, but it also inherits any assumptions, temporary conditions, and unresolved causes.

Five Principles to Use in the Field

  • Use a structured handover. State what failed, what was found, what was changed, what was verified, and what remains open.
  • Identify temporary states explicitly. Any bypass, parameter change, substitute part, reduced speed, monitoring requirement, or pending spare must be impossible to miss.
  • Separate root cause from suspicion. If the root cause is not fully proven, say so. A machine can be operational while the investigation remains open.
  • Transfer evidence. Photos, logs, damaged parts, trend screenshots, and work-order notes should move with the handover, not stay on a personal phone or notebook.
  • Protect the next shift from repetition. Mention tests already completed and why certain hypotheses were rejected.

Pressure Mistakes to Avoid

  • Saying “it is running now” and leaving.
  • Failing to mention that a drive parameter was temporarily changed.
  • Calling an unproven suspicion the root cause.
  • Keeping the failed component or photos without attaching them to the maintenance record.

A Practical Breakdown Method

  1. Give a one-sentence incident summary.
  2. Describe confirmed root cause or current best evidence.
  3. List repairs and configuration changes.
  4. State verification completed.
  5. List open risks and follow-up actions.
  6. Confirm the receiving person understands any temporary condition.

Scenario: A machine is returned to production at 06:20 using a spare photoeye with a temporary bracket. The day-shift handover includes the part number, mounting limitation, reduced washdown protection, verification results, and a work order for a permanent bracket. Without that information, sanitation could damage the sensor before the next shift.

Train This Before the Next Callout

Choose one critical machine you know and apply the ideas from this chapter while it is healthy. For handover after a long night, write down the normal sequence, the key evidence you would want to preserve, and the first three checks you would make if the machine stopped. Then compare your plan with the electrical drawings, PLC diagnostics, maintenance history, and the experience of another technician. A ten-minute rehearsal in daylight can remove several minutes of confusion at night.

3 AM Rule: A good handover transfers the machine state and the reasoning, not just the fact that it is running.
