Week 1: Build normal-state knowledge

  • Day 1: Choose one critical machine and map power, safety, control, outputs, actuators, feedback, and process in one page.
  • Day 2: Record normal control voltages, air/hydraulic pressures, and main drive currents where safe and permitted.
  • Day 3: Photograph or note normal PLC, safety relay, network, and drive indicator states.
  • Day 4: Walk through one automatic sequence and identify the main permissives at each major step.
  • Day 5: Review the last five breakdown work orders and identify repeated symptoms or weak documentation.
  • Day 6: Create a one-page machine quick reference: controller, network, backups, key panels, utilities, and common alarms.
  • Day 7: Review the week and write three facts about the machine you did not know before.

Week 2: Practice diagnosis without changing anything

  • Day 8: On a healthy machine, pick one actuator and trace command to feedback.
  • Day 9: Pick one motor and trace source power, protection, starter/drive, cable, motor, and mechanical load.
  • Day 10: Pick one sensor and trace physical target, device indicator, wiring, I/O channel, and program use.
  • Day 11: Read one recent alarm history and reconstruct the event sequence.
  • Day 12: Practice explaining a machine fault in facts/hypothesis/action format.
  • Day 13: Simulate an intermittent fault and decide which signals you would log.
  • Day 14: Ask another technician to challenge your first three checks.

Week 3: Improve communication and control

  • Day 15: Write a 30-second status update for a hypothetical line stop.
  • Day 16: Create a template for recording measurements and timestamps during a breakdown.
  • Day 17: Review site rules for energized diagnostics, lockout/tagout, and temporary bypasses.
  • Day 18: Identify who to escalate to for PLC, robot, safety, network, mechanical, and utility problems.
  • Day 19: Verify where approved PLC/HMI/drive backups are stored and how they are identified.
  • Day 20: Review spare-part availability for one critical machine.
  • Day 21: Practice a shift handover using a past breakdown.

Week 4: Rehearse the full response

  • Day 22: Run a tabletop exercise: machine dead, no HMI, what is your first five-minute plan?
  • Day 23: Exercise: output ON, actuator does not move. Map the full diagnostic chain.
  • Day 24: Exercise: intermittent safety fault. Decide what evidence to capture without bypassing the safety function.
  • Day 25: Exercise: multiple network devices offline. Identify shared dependencies.
  • Day 26: Exercise: VFD overload. Separate drive, motor, and mechanical load.
  • Day 27: Exercise: drawing conflicts with field wiring. Define a safe trace method.
  • Day 28: Exercise: production demands an ETA before localization. Practice the update.
  • Day 29: Review your callout tools, adapters, software access, batteries, and documentation.
  • Day 30: Write your personal one-page 3 AM playbook and ask a colleague to review it.
