  • Calling the problem fixed after ten good cycles when it normally fails once per shift.
  • Clearing logs before extracting them.
  • Ignoring environmental clues such as heat, moisture, vibration, or cleaning schedules.

  1. Record every occurrence with timestamp and conditions.
  2. Identify common factors across events.
  3. Choose signals that would reveal the earliest failure.
  4. Log or trend those signals if possible.
  5. Reproduce safely or wait with instrumentation in place.
  6. Verify the repair across a realistic duration and operating range.

Scenario: A machine loses a remote I/O rack several times per week. Power and network checks are normal during daytime investigation. Event times cluster shortly after sanitation. Inspection finds moisture entering a field connector when the area is washed. Improving sealing and routing removes the intermittent network dropout.

Choose one critical machine you know and apply the ideas from this chapter while it is healthy. For intermittent faults: capture before you chase, write down the normal sequence, the key evidence you would want to preserve, and the first three checks you would make if the machine stopped. Then compare your plan with the electrical drawings, PLC diagnostics, maintenance history, and the experience of another technician.
